This comes up constantly, and the symptom is always the same: the builder counted the cells, checked the listing, and the numbers should fit. Then the case will not close.

Why the moulds are the wrong shape for 48 V. Most of these cases were tooled when 36 V (10S) was the common e-bike voltage. A 10S BMS is a short board. A 13S BMS has to manage three more cell groups, so the board is longer — often by 30–50 mm — and it needs its own mounting space inside the housing. The cell compartment was sized against the old board.

What to measure before you buy. Ask for these four numbers, interior not exterior:

  • Interior length, and specifically the usable length after the end caps.
  • The width of the BMS compartment, not just the total interior width.
  • Whether the BMS sits above the cell block or beside it — this changes the usable length more than any other single dimension.
  • Where the cable exit is, because a pack that fits but cannot be wired is not a pack that fits.

The cheap fix, before you go looking for a bigger case. If the cells fit and only the BMS is the problem, going up one mould size is usually cheaper than reworking the pack. A case that takes 78 or 91 cells of 21700 will swallow a 13S5P plus the BMS and the wiring, and the price difference between adjacent moulds is small compared with a frame redesign.
